Its combination of properties makes it ideally suited for illuminated sign construction: lightweight for safe wall mounting, naturally corrosion-resistant for outdoor durability, easily formed into complex letter shapes, and compatible with all standard finishing processes.
At Sunlite Signs, we fabricate our aluminum channel letters from 0.040" aluminum coil stock for the returns and heavier gauge aluminum sheet for the backs. Our CNC letter benders produce smooth, consistent curves and precise angles that define the quality of the finished letter. The difference between machine-bent and hand-bent returns is visible — and our German-engineered equipment delivers repeatably superior results.
Every aluminum channel letter from Sunlite Signs is UL 48 listed and available in all illumination configurations: front lit, halo lit, back lit, combination lit, side lit, and non-illuminated. Aluminum Grades, Gauges & Finishing
Sunlite Signs uses specific aluminum alloys selected for optimal channel letter performance:
Returns: 5052-H32 aluminum coil in 0.040" gauge. This alloy offers excellent formability for tight-radius bending while maintaining structural rigidity. It resists cracking during forming and holds its shape permanently after bending.
Backs: 5052 or 3003 aluminum sheet in 0.063" gauge. Provides a rigid mounting surface for LED modules and wiring while remaining light enough for wall-mount applications.
Finishing options for the aluminum returns include brushed natural aluminum, painted in any PMS or RAL color, anodized (clear, black, bronze, or champagne), and powder-coated for maximum outdoor durability. All painted returns receive automotive-grade polyurethane paint with UV-resistant clear coat.
Aluminum channel letters from Sunlite Signs are significantly lighter than stainless steel equivalents — typically 40-50% lighter for the same letter size. This weight advantage simplifies mounting, reduces structural load on the building facade, and allows for larger letter sizes within the load limits of most commercial wall constructions.
