Large-Format Engineering & Fabrication
Building-scale flat cut letters present engineering challenges that smaller letters don't. As letter height increases, material thickness must increase proportionally to prevent visible flexing in wind. Mounting hardware must handle greater weight and wind forces. And the finish system must resist UV degradation over a longer service life because replacing facade letters is a major-cost operation involving lifts and scaffolding.
Our fabrication approach for building flat cut letters includes:
- Material Thickness: Minimum 3/8" aluminum or 1/4" stainless steel for letters 12" to 24" tall. Letters 24" to 48" use 1/2" to 3/4" plate. Letters over 48" may use 1" plate or built-up fabrication.
- Mounting System: Heavy-gauge threaded rod studs welded to the back of each letter, typically 3/8" or 1/2" diameter depending on letter weight and wind-load requirements.
- Finish System: PVDF (Kynar) coatings standard on exterior building letters for 20+ year color retention. High-build primer system for maximum corrosion protection.
- Wind-Load Analysis: Engineering calculations per ASCE 7 for the specific installation location, including exposure category, wind speed, and height factor.
For letters taller than our CNC router bed (48"), we fabricate in sections with precision-aligned splice joints that are virtually invisible once installed. The splice connections are engineered to maintain structural continuity across the joint.
