CNC Fabrication & Assembly Process

Channel letter manufacturing begins with precision CNC routing and bending. At Sunlite Signs, our German-engineered process starts with digital artwork conversion — your vector files are translated into machine-ready cut paths optimized for material yield and structural integrity.

Aluminum backs are CNC-routed from 0.063" sheet stock, creating the exact letter profile. Returns — the side walls that give channel letters their three-dimensional depth — are cut from aluminum coil and formed on CNC channel letter benders. These machines produce smooth, consistent curves that follow the letter contour with tight tolerances, eliminating the waviness and inconsistencies common in hand-bent returns.

Returns are attached to backs using a combination of spot welding and continuous welding at stress points. LED modules are then mounted inside each letter using engineering-specified spacing patterns that ensure even illumination. Wiring is routed, connected, and secured before the acrylic face or trim cap is installed. Every completed letter undergoes a full illumination test and quality inspection before packing.

Quality Control & Finishing

Quality control at Sunlite Signs is not a final checkpoint — it is integrated throughout the manufacturing process:

  • Material Inspection: Incoming aluminum coil, acrylic sheets, and LED modules are verified against specifications before entering production
  • Dimensional Verification: CNC-cut components are measured against digital artwork at multiple checkpoints to ensure letter geometry matches the approved proof
  • Weld Integrity: All welds are visually inspected and tested for structural soundness before finishing
  • Paint & Finish: Letters are cleaned, primed, and painted using automotive-grade coatings that resist fading, chipping, and chalking for years of outdoor exposure
  • Illumination Testing: Every letter is powered on and inspected for even light distribution, correct color temperature, and absence of dark spots or hot spots
